Why Is My Hydrocyclone Overflowing Fine Solids?

Why Is My Hydrocyclone Overflowing Fine Solids?

If you’ve noticed your hydrocyclone discharging an excessive amount of fine solids through the overflow—or worse, coarse particles “reporting” to the overflow where they don’t belong—you’re facing one of the most common and frustrating problems in mineral processing.

Overflow solids carryover directly impacts downstream processes: fines in the overflow reduce water recovery efficiency, increase reagent consumption in flotation circuits, and can cause environmental compliance issues.

The good news is that most causes are identifiable and fixable—often without replacing the entire cyclone.

Common Operational Causes

Worn Spigot (Apex) – The #1 Cause

90% of “overflow run coarse” problems trace back to excessive spigot wear. For every 1mm of spigot wear, coarse particles in overflow increase. Most plants wait until overflow turns visibly “dark”—by then, the spigot has worn 3–4mm beyond spec.

Recommendation: Measure spigot diameter weekly. Replace immediately once it exceeds 10% of original diameter.

Worn Vortex Finder – The Invisible Killer

The vortex finder is buried inside the cyclone top—routine inspections don’t see it. As the inner wall thins and diameter expands, short-circuit flow carries coarse particles into overflow.

Recommendation: Inspect vortex finder every 3–6 months.

Feed Pressure Fluctuations

Slow pressure drift from pump impeller wear is more dangerous than sudden changes. Pressure drops 0.5–1 psi daily—over a week, 5–10 psi drop shifts cut size coarser.

Field insight: Many “overflow gradually getting coarser” complaints trace back to a worn pump, not the cyclone.

High Feed Solids Concentration

“Overflow coarse + underflow fine” = feed concentration too high. Hindered settling causes coarse particles to overflow; high viscosity entraps fines in underflow. The fix: dilute with water.

Feed Pulsation

Hydrocyclones require stable, non-pulsing feed. Faulty VFD settings or pipeline pulsation causes vortex collapse, releasing coarse particles to overflow.

Troubleshooting Checklist: 7 Steps

Step Action
1 Check feed pressure—compare to design
2 Measure spigot diameter—replace if >10% over original
3 Inspect vortex finder—measure ID, check wall thickness
4 Check feed concentration—dilute if over design
5 Observe underflow discharge—roping or thin spray?
6 Check feed stability—pulsation or intermittent?
7 Review design geometry—vortex finder length, cone angle

Preventive Maintenance

  • Weekly: Spigot diameter measurement
  • Quarterly: Vortex finder inspection
  • Ongoing: Pressure monitoring with warning thresholds
  • Continuous: Maintain feed concentration within design range

Final Summary

Overflow solids carryover is rarely caused by a single issue—it’s a combination of wear, pressure drift, concentration changes, and design geometry.

The diagnostic sequence:

  1. Pressure – Check and stabilize
  2. Spigot – Measure and replace if worn
  3. Vortex finder – Inspect and replace if eroded
  4. Feed concentration – Dilute if over design
  5. Feed stability – Eliminate pulsation
  6. Design geometry – Review if chronic

The preventive approach:

  • Weekly spigot measurements
  • Quarterly vortex finder inspections
  • Pressure monitoring with clear thresholds
  • Maintaining feed concentration within design range
